Looking for some good sites for vehicle repair informaton help and tips. Currently working on removing a transfer case fill plug where the allen head is rounded. Plug is steel case is aluminum. Will probably take it to a local repair shop have them weld a nut onto the plug and have them try to loosen and remove the plug. Must be easier doing it on a hoist, rather than flat on wour back while vehicle is on ramps, especially with a bad rotator cuff.

Not a fun problem you're having...only sometimes... with this problem you can try between metric and SAE size allen style in a short socket and if you can pound one in slightly larger with a hammer and get a firm grip. Welding on a nut would be the best help. I don't know why they don't install plugs with a square head sticking out, it would make it so much easier. About the worst mistake is when someone has installed a pipe thread plug using an air gun.
